LyondellBasell (LYB) faced exactly these problems on pelletizers driven by 120-hp motors through conventional gear couplings. Gear couplings require regular lubrication and are subject to wear as gear teeth slide during meshing. Flexible-insert couplings carry their own risks, with inserts prone to wear and breakage.

The core engineering challenge: any replacement coupling had to accommodate up to 0.690 inches of total axial movement — including shaft retraction for startup, shutdown, and maintenance — without generating axial forces that could overwhelm the hydraulic knife positioning system.

Coupling Corporation of America recommended its FLEXXOR coupling, a diaphragm-based design that transmits torque through thin spokes, requires no lubrication, and flexes to accept both angular and axial misalignment.

Retrofitted across four pelletizers, the FLEXXOR has delivered more than eight years of maintenance-free operation. A five-year inspection found no wear, damage, or operational concerns.

The full case study details the engineering analysis and retrofit outcomes. https://lnkd.in/eUn9vGrj
