Inside a Continuous Vulcanization (CV) line, precision isn’t optional

Three molten layers are extruded in perfect sync over the conductor:

1. Conductor screen

2. XLPE insulation

3. Insulation screen

All applied in a single, continuous motion where no air, no seams and no second tries.


Once the cable enters the nitrogen curing tube at around 400 °C, the XLPE begins to cross-link under heat and pressure, turning from plastic into a solid, permanent electrical shield.


It’s the moment a cable stops being metal and polymer and becomes one structure.


Think of it like building a perfect highway for electrons like we use to.

The conductor is the highway itself, dense with speeding electrons.

But up close, it’s not smooth. It’s made of twisted wires with tiny gaps and ridges between them (pitch of wires).

Those microscopic valleys and the interstices are where electric stress loves to gather.


That’s where the conductor screen steps in:

A semi-conductive cushion that fills those valleys, smooths the surface,

and gives the electric field a uniform start with no sharp corners and no hotspots.


Then comes the XLPE insulation, the bulletproof highway divider that keeps every electron in its lane, resisting heat and voltage stress.


Finally, the insulation screen, another semi-conductive layer that wraps around the XLPE to shape the electric field, forcing it to end gracefully instead of leaking into the outer sheath or armor.

It also ensures proper bonding to the insulation, so no trapped air remains between the layers.


This triple-layer design is why modern MV and HV cables can survive the PD, tan δ, and impulse tests you’ve seen before.


If the extrusion isn’t perfect, those same interstices and air pockets will whisper later in sparks, losses, or heat as mention before in the electrical testings posts.


So next time someone says “it’s just insulation,” remember,

It’s actually a precision-built electric field management system,

forged in nitrogen, cured under pressure, and trusted to hold back lightning.
